Mary Kay, a global direct-selling company, needed to replace and upgrade its pick-to-light system without disrupting operations while boosting throughput, accuracy, ergonomics and future growth capacity. Bastian Solutions was engaged to provide Exacta Supply Chain Software (ExactaWCS) and a new light-directed picking solution integrated with Mary Kay’s host information and manifest systems to meet these objectives.

Bastian Solutions implemented a single-level pick module with pick-to-light, ExactaWCS inventory/control and Exacta PHL HMI for real-time supervisory visibility, plus an automated pack process and ERP interface. The result was a 29% increase in operator pick rates (from 650 to 840 units per operator per hour), 525 lines per operator per hour (later improved 46% to 768 lines/hr), 100% system uptime, improved ergonomics and job satisfaction, and a smoothly integrated system to support Mary Kay’s growth goals.
