USC Consulting Group cuts candy overfill by 50% and saves $1.2M with Minitab

USC Consulting Group, an operations management consulting firm, was engaged by a leading candy manufacturer to address a significant challenge with product overfill. The manufacturer's process for filling jellybean packages was resulting in an average fill weight that was as much as 7% above the label claim, effectively giving away product and revenue. Their goal was to minimize this overfill while still meeting strict governmental regulations that require fill weights to never fall below a specified minimum.

Using Minitab Statistical Software, USC Consulting Group analyzed the process and identified high variation as the root cause. They implemented a solution centered on Statistical Process Control (SPC), specifically using Xbar/R Control Charts from Minitab to model a new, lower average fill weight and establish control limits. This allowed operators to monitor the process effectively and reduce variation. As a result of this Minitab-driven solution, the candy manufacturer reduced overfill by more than 50%, achieving annual material savings of over $1.2 million.
